Here I go again...AquaHot still leaking fuel.

Sent the burner off to Roger, He did not find any leaks but did the service anyway (and sent spare parts for the next service)
re-installed.......BAD WORDS... still leaking fuel, dripping off the Banjo tubes.
Got a magnifying glass (tri focals just do not cut it) and discovered grooves on the rubber hose fitting and corresponding deformation on the tip of the banjo fitting.. possibly from over tightening ? don't know.
Went on Roger's site and ordered new banjo kit with the fittings for the rubber fuel & return lines........ BUT WAIT!.... What's this note about the new banjo fittings are ASME and the old banjo fittings are metric  to the fuel pump.... more bad words......had to order a new pump to match the new banjo tubes ......
Have not much of a clue as to how this will work out... soo stay tuned

Dont the banjo fittings use double faced washers with s viton sealing surface?

Really frustrating when u can not get the correct repair parts.  This is a good reason to buy name brand parts.  A leak like ours is repairable with correct fittings. Good luck

Couldn't you have just re-used the metric banjo bolt and seals?

Couldn't you have just re-used the metric banjo bolt and seals?
The damage is at the other end of the Banjo tubes, where the rubber fuel & return hose & fittings mate up to the Banjo tubes... Not the pump end

Another change, mine just has long nipples and hose clamps.

Maybe you could cut off the end on the line and then slip the hose over and clamp.

A new burner assembly from Aqua Hot solves everything and comes with a new control box.  Yes it costs some money, but there is no question that everything is new, sealed, fits, and has been tested.  Drop it in and fire it up.  Just make sure your old fuel lines aren't dried out and cracked.

Well the plot thickens some more.......I had removed the fuel cap, then blew thru the return line from the aquahot side.....it was clear, so didn't look further...should have...
I think that yes the ends of the banjo/rubber hoses both fuel and return are bad @ the connections...
After week of thinking it over decided to test it again , this time with the fuel cap on.....OH buggars....
I have pressure and blowback... will put the new pump and banjo tubes on when they get here , then see where the fuel tank vent is and if it is plugged.....
Could this be the vent for the street side . but why is it laying on it's side? It should be vertical shouldn't it?
(looks like I have a main tank and the street side fill is another smaller tank that lays on top of the main tank kinda sorta)

It should be vertical shouldn't it?

1. Yes
2. Looks like that is a "T" and it is being used as a return line tap
3. Yes it would work better vertical with the float that is in there.
4. Check the vent hose end for an obstruction like a mud/dirt dauber. Depending on where your tank is mounted the vent hose end should be tied to near the center of your bulkhead. The hose will terminate near (just above) the angle that forms the bulkhead.  On coaches that have the fuel tank in the bay just behind the front tires the hose is on the front bulkhead.  On some of the coaches that the fuel tank is more mid ship they run the vent hose to the rear bulkhead.

The fillers both go to the fuel tank, sometimes the tanks are shaped to clear obstacles. Because the vent is in the center of the tank and the fill ports are lower, it doesn't need to be vertical. To get liquid there would be almost impossible.

AquaHot back together, just trimmed the connection ends with a point file to clean up.... so far is not leaking..... however I have the fuel cap removed to insure that there is no chance of back pressure against the return fuel line.
And will run a 8 hr test with a catch tray.
If all is well will just keep the new pump & banjo tubes for next time.
